However, once an injection\u2011moulded part becomes a visible element of a design product, quality requirements change fundamentally.<\/p><p>The project of the front panel for the Emura 3 air\u2011conditioning unit by Daikin Industries was exactly such a case. This unit is designed to function as an aesthetic element of the interior. It is sold in matte white, silver and matte black variants, and its shape represents a more complex product design.<\/p><p>In this case study, we show how we addressed technological challenges in the production of a painted visible part, stabilized the injection\u2011moulding process, and ensured it met the requirements of the premium HVAC segment.<\/p><h4>Gradual Expansion of Cooperation<\/h4><p>Cooperation with the Japanese air\u2011conditioning manufacturer began in a fairly standard way \u2013 with the supply of injection\u2011moulded plastic parts. Over time, however, we expanded the scope of projects, and the customer entrusted us with more complex components, such as rotary parts or parts with over\u2011moulded metal inserts.<br \/>This experience opened the door to the next level of cooperation \u2013 the production of a painted visible part for the new model of the luxury Emura 3 air\u2011conditioning unit.<br \/>The Emura 3 model is the third generation of a design series conceived as a visible element of the interior. Its rounded shapes and movable front panel place high demands on the quality of visible components. Here, the front panel is not merely a cover for technology, but a key element of the overall visual impression.<\/p><h4>Verification of Visible Part Quality<\/h4><p>Before we were nominated for the project, a series of painting tests was carried out on parts from ongoing projects. The goal was to verify that we were capable of maintaining consistently high quality even for demanding visible components.<br \/>Quality requirements for visible parts are significantly higher than for technical parts hidden inside the product. Any aesthetic defect or deformation is immediately noticeable. Successful tests confirmed our ability to meet these requirements, resulting in our nomination to manufacture the new front panel for the Emura 3 model.<\/p><p>Tool Design and Moldflow Analysis to Identify Risks<strong><br \/><\/strong>For the production of the injection mould, we selected a Portuguese toolmaker with whom we had already cooperated on previous projects.<br \/>For geometrically complex parts, thorough preparation before mould manufacturing is essential. Therefore, we performed a Moldflow analysis \u2013 a tool for simulating plastic flow during injection moulding, helping to identify potential risks and optimize the filling strategy.<br \/>Based on the analysis, cascade filling with multiple gates was selected. The objectives were:<br \/>\u2022 to suppress the formation of weld lines,<br \/>\u2022 to maintain the correct shape and dimensional stability of the part.<br \/>Initial trials confirmed that the gate positions were selected correctly.<\/p><h4>Sink Marks Solved by Gas\u2011Assisted Injection Moulding<\/h4><p>Despite this, a problem appeared during testing \u2013 sink marks on the part. These may occur in injection\u2011moulded plastic components as a result of material shrinkage during cooling.<br \/>Interestingly, the Moldflow analysis did not predict this issue. Several series of trials and adjustments to injection parameters followed, both at the toolmaker and in our production plant. The aim was to eliminate sink marks without negatively affecting the shape and dimensions of the panel. Even an external specialist was unable to clearly identify the root cause of the defect.<br \/>The final solution came from the practical experience of our process engineering team. They proposed a mould modification enabling gas\u2011assisted injection moulding using nitrogen.<br \/>This technology is used to improve the quality of geometrically demanding plastic parts and to reduce defects caused by material shrinkage. In our case, it eliminated sink marks while preserving the required shape of the front panel \u2013 a key factor for the overall product design.<br \/>After stabilizing the injection\u2011moulding process, painting and logo application followed, carried out exactly according to customer requirements.<\/p><h4>From Technical Supplier to Partner for Design Components<\/h4><p>The Emura 3 project represented another step forward in our cooperation. From originally supplying technical injection\u2011moulded parts, we progressed to manufacturing a painted visible panel for a premium air\u2011conditioning model.<br \/>Experience from this project confirmed our ability to manage the entire process:<br \/>\u2022 design and optimization of the injection mould,<br \/>\u2022 resolution of technological challenges during trials,<br \/>\u2022 stabilization of production,<br \/>\u2022 final painting and logo application.<\/p><p>In the HVAC segment, where household appliances are also part of the interior, details make the difference. The quality of visible parts is not just a technical parameter, but an essential part of overall brand and product
